View Full Version : The CBR400 project

As most of you know, i bought a CBR400 ages ago now and accidently made it into a project. At first i was just going to buy it and ride it, now only half the bike is left in the garage, the rest is dotted around the house in storage or repair LOL.

I'll keep updating this thread as i go.


Ok, so i drew up a list of everything i wanted to do to it.

First thing i saw was the frame. The guy who had it before me had only polished up half the frame, and done an awful job at that. He'd used too rough sandpaper to prep it and never used any fine paper to get rid of the scratches the rough paper leaves. So i'll have to go over that.
The other half he'd just left as is and it looked stupid.
So that was the first on the list.

Second, a paintjob. It was going to be in storage until april 2010 so why not, the paintjob dosn't look too bad at a distance at first glance, but get up close and there's scratches everywhere (especially the tank!), the bellypan had being touched up in a completly different shade of blue and looked ridiculous.

Cleaning out the carbs and servicing it

Painting the exhaust

Sanding the swingarm up to bare ally. It was quite pitted and dirty

Remove exhaust baffle (which i havn't yet done and won't be doing until it's full power)

Install restrictors (the most painful job!) lol

I started with polishing up the frame, pulled off all the panels and set to work.
Firstly i re-polished the part that had already being polished (it was faded) in the hope of maybe getting rid of the scratches a little, it didn't work.

Now to start on polishing up the bit the other guy left, fuck me honda paint is an absolute bastard to get off!! got there in the end though and it look the nuts! :D

Exhaust painting now, not much to tell. Basically, exhaust, plus black BBQ paint from wilko's (it stays more of a satin black whereas normal heatproof paint goes a horrible grey colour, it's still heatproof) = nice black exhaust :D lol

I didn't take many pictures of the prepping the paintwork im afraid, too busy shouting, cursing and hitting random things in the garage with complete boredom having to sand panels, it really is the worst job in the world!
I took a few of the tank though, i took the easy way out with the tank and used paint stripper lol

I found 2 huge dents in the tank had being filled in, not very well TBH. Luckily i found out my neighbour has being a paintsprayer for 30years, so to return the favours my dad has being doing for him (electrical things around the house), he filled my tank.
Not as easy as it looks. When he shoved the filler on and sanded it down i said, right mint, cheers, looks great to me. He looked at me weird and laughed, 'we've only just started' he said lol. He then spent the next hour, caressing, sanding and filling my tank. I can't even tell it's being filled now, well impressed :D
The dents i found (havn't got any of it filled in, other than the tank painted up obviously.

Carb stripping, for the second time. I rushed it first time, i just whipped the float bowl off and blew the jets through. This time i've pulled the diaphrams, needle, float, float valve, float valve jet etc etc out and found i didn't clean it half as well as i should have first time around, it'll be sparkiling when i'm finished this time.
For soem reason the carbs look quite clean on the pics, but they're dirtier in real life lol

I did actually get the baffle out of the exhaust. Then quickly realised that i will now need a little back pressure having restricted it, so i've shoved it back in.

and finally, with the restrictors in. Look how much they restrict air flow!! no wonder these bikes run so badly restricted.

with them restrictors could you not just bore them out to allow more air flow? and if you get pulled and they get checked then you could say thats how i got them and its restricting it?

Not excatly no.

The hole's are sized and positioned (so i've being told) to make it so the bike can be restricted and no need re-jetting.

They won't be staying in for long so i won't be too bothered.

As soon as i'm ready im pulling them out, whipping the baffle out of the exhaust (well putting baffle tubing and exhaust packing around that) then taking it to be dyno jetted.

You'll have to come along for a show.. ahem.. i mean MOT one day lol ;) haha.

I like the 125's have to admit, they really are good bikes. Had a ride of a mito FP and it pulls like a bloody train (well to me anyway, others on thou's and stuff obviously don't think it will).


Not sure why i went for the 400. I guess it because it more of a larger bike if you know what i mean.
Plus it looks lovely :D:D haha.

We missed out on one that went for 650 for some unaccountable reason. Obviously I have a soft spot for Honda 4's. I still have a Hornet, and have had more than a few in the past, including the original CB400/4, a 1977 model. It was groundbreaking, and utterly gorgeous. About 33 Hp incidentally. It was one of those bikes that is just 'right', more than the sum of it's parts. The RS125 isn't quite like that. After all, it looks like it should be right. Delivers in spades, but it's no surprise.

Aye should really rename the forum lol most of the people who are actually any use have moved of rs50's long ago wish i was still riding but the weather been really bad i've moved over to the dark side with 4 wheel's and nice heater :)

Being sometime since i updated this.

I now have much more time to work on the bike so over the past week i've really got cracking on it.

Started on spraying up the chain guard and hugger. Decided on gloss black and i clear laqured it.

For some reason i hadn't noticed this before but in the picture you can see there is a big gash in the chain guard.

Hugger, bracket and chain guard all sprayed up. They have come out alright actually, not great but they'll do i guess. The chain guard was a fucking arsehole to spray, i must have sprayed and flatted it off like 6 times! lol.

I'd already sprayed the exhaust but it's now blowing as i didn't replace the exhaust gaskets (thought i may get away with it lol).
Anyway, gasket obviously fuckered lol.

There was no gasket between the pipe and the end can. So i made this. Not sure how long it will last/if it will hold up but we'll see.....

Originally my plan regarding the frame and swingarm was to polish the frame to a perfect mirror finish using a buffer on a drill and sand the swingarm back to bare ali and leave it at that.
Anyway, the polished and non polished look didn't go well and the perfect mirror finish frame just looked cheesy as fuck.

So, i've now spent fucking ages going over both the frame and swingarm with 1200 grit wet and dry. The swingarm took ages (and still isn't completly finished) as it had loads of pitting in the cut outs. Then once i'm happy with that go over it with some auto sol but not to a mirror finish, just a shiny metal.
Havn't done the frame yet (will explain later) but the swingarm looks the fucking nads imo :D and that rear hugger goes brilliantly with it :D:D

Originally i was just going to pull them apart, blast a little carb cleaner in them and chuck them together.
Anyway, soon changed my mind on that. Decided to spend a good amount of time cleaning them out with petrol and a toothbrush.
Took a while but they've come out quite clean :D

I also found why i had a massive flat spot at 8k. If any of you remember me mentioning when i first had the bike you would rev it up and it would splutter around 7-8k for ages! then all of a sudden the revs would shoot up.
Turned out number 3 and 4 carb, the piston was sticking against the bore!
As there are no rings there has to be a very fine tolerance betweent he piston and bore. Unforunatly a little grime had built up making the piston stick, all good now though :D


So, chucked them in the bike. Rigged up an external fuel source (a bit of hosepipe and a funnel LOL). Borrowed some vaccum guages and was about to balance the carbs.
Chucked in the petrol, fired it up and all was sweet. Until i noticed the floor was getting soaked! Number 1 and 2 carb were fucking pissing out on the float bowl!
So puled all the carbs out again, whipped the bowls off and ordered 2 new gaskets (at fucking 12 EACH!). Waiting on david silver for those now.


So thats stopped play for a bit now :( not alot more i can do.



I also found when running the engine that the temperature guage dosn't work :S and so the fan dosn't kick in.
I traced it back to a faulty temperature sender so i'll have to source and order one of those now! :(
Also noticed a very slight oil leak coming from the N/S of the engine. Where the flywheel is. Looking like a crankseal but ive not had the cover off yet.


On a brighter note. I'm making a single seat conversion when i can source a cheap rear seat.
I'm painting both engine cases black and pretty sure im painting the top yoke black aswell......

Really nice read Bourney, I see you've been busy!

Frame has turned out nice, carbs are clean, I remember them being quite dirty.

Have you put a clear coat on the swing arm at all. I polished some bits on my VFR, its a must to clear coat them or they go a shitty colour in no time at all (N)

Get some pics of your fairings bitch! Were still waiting to see what colour you've had them sprayed :happy:

Ahh I see, well if your feeling flush then you can get a clear coat of powder coating now. My local place does it. If not then a dose of lacquer will be sweet.

Right, i was changing an alternator (on a volvo C70 actually LOL). He came in and took over my job so i just had to stand there doing fuck all.
I goes "shall i disconnect the battery?"
"why?"
"because you could get shocked otherwise"

Thats when it all started. Ripping the shi out of me saying you can't get a shock off 12v. Well my dad is an electrician. He says you can get a shock off 12v so i know who to believe lol. Besides, it's the current that gives you the shock not the voltage.

aaanyway. I just goes "idiot" then he jaw'd me.
So i said "you won't do that again!"

Then he just fucking flipped. Grabbed me by my neck, pushed me for like 2 meters and held me against a door and started choking me.
"Why? what are you going to do about it?"

Thats when i just pushed him off, got me stuff. Told him where to stick it and went.



He's always being an arsehole to me ever since i've being there. No matter how hard i work, how quickly i do a job or how many jobs i do he always just gives me grief.
Verbal abuse mainly. Name calling, telling me im shit/thick etc etc etc.
It started pretty much as soon as i started the job. I hoped that if i could prove myself it would stop after a month or two. 18months down the line and i was still getting it, day in and day out.


He's always being big headed aswell. When asked if he did punch me he denied it. Saying "if i'd have hit him he'd be out cold on the floor"

well, what you should do is, either 1. tell the boss, or 2. contact the police, i know you wont, but if something like that happened to me, i would get the fucker sacked. You have NOTHING to lose from going to the police, only things to gain, well if he did get sacked, next time you see him, i imagine , he would attack you again, or just beat the fucker up end of?

Dont know how you could walk away from a situation like that..

nah never planned on going to the police and i don't intend to.


I'll be getting nothing out of it and due to a lack of evidence the lad will problably get a slap on the wrist.
It will be highly embarrassing to my training company (who have being very very good to me) and if anyone at my next job found out i'd taken someone to court then they could take it the wrong way and not have any banter with me as they'd be afraid of maybe saying the wrong thing and me getting them done. If you know what i mean?

I did start on the sprocket cover. It came up really nice and i decided i'd go over it one last time. Anyway, i must have had my finger slightly covering the nozzle as when i went over it for the last time a huge drip of paint dripped in the mddle of the cover. That fucked me off! lol. It got thrown somewhere and i havn't seen it since haha.


Top yoke. Again horrible and shiny, so it was blacked!

Screen brace. This was already black but it was chipped/scratched etc so sprayed that aswell.

An external fuel supply was set up (in the form of a length of hose pipe, couple of jubillee clips and a funnel LOL) and i began balancing the carbs. Not as easy as i thought it would be to be honest but it's all done now :D

This is how it turned out. The frame had an allergic reaction to the cleaner i was using and now it's all blotchy, not shhiny :( so autosol will be back out later.

Now here comes the downer :( I had installed the tank and chain and fired her in. I noticed a fair rattle coming from the clutch side of the engine. However once it had warmed up a little the rattle faded away mostly.
I wasn't going to leave it at that though so this morning i whipped off the clutch end casing (which im replacing anyway) and found this :( :( :(

For anyone who didn't notice that chain is fucked out of it's head! Thats got to be what my rattling was.

It's a drive chain for the oil pump. For both the sprockets and the chain it's 75 new :(
I can get second hand off ebay for 30ish but they've done 40,000km's so thats a no go for me despite them apparently being in good condition.

Just got off the phone to David Silver.

They can get both the sprockets and the chain. With VAT and delivery it comes to 81 :(

The biggest kick in the teeth though is that they will have to order the sprockets direct from Honda japan and there's a big delay there at the moment.
So they said the chain and sprockets won't arrive until April 23rd :(
Insurance on the 125 runs out on the 12th April so i'm fooked for transport for a bit when that time comes :(


Stupid bike has cost me shit loads. I was just working it out with my dad how much i'd spent and it comes close to what i paid for the bike.
Bike- 650

spray job- 250
2 fairing brakcets (one either side)- 80!!!
New tank rubbers, 2 new carb gaskets and a couple of special screws- 55
This oil pump chain and sprockets- 81
Restrictors- 25 (and they are just some laser cut things, no certificate!)
Air filter- 25
Oil filter and oil - 28
Plugs 27

Thats- 571

thats not including things like sandpaper, spray paint, carb cleaner, gasket paper, instant gasket and all the little things that add up and you don't realise.
It'll more than likley need new chain and sprockets in the near future aswell. I also need another clutch side end casing which will be 35-40. Then when all that is done i'll be stickering up the bike at some point so thats god knows how much.

At least it'll be done then though. Hopefully shouldn't need anymore engine work. I've got a tin of forte engine cleaner to add to the fuel once it's running.
So hopefully it's all just come at once and i'll have a nice reliable bike to ride. Then hopefully not loose too much when i come to sell it.....

I rang david silver and they couldn't find the drive sprocket. So i rang a local bike shop, DK motorcycles. He said 75 for the lot and to ring back in a couple of hours when the lads are off their break and he'll get them to order them in.
Couple of hours later i ring back, get a different bloke and he's insistent that they can't get 400cc parts :S WTF!
Then phone goes silent and he comes back on saying he's got a set, second hand that i can have for 40, NO CHANCE lol.
I tried explaining that i had spoke to somebody who can get them in new but he was having none of it.

So now im in the shit. So i sourced some blown up diagrams and got part numbers for David siler spares to go off and they found both sprockets and the chain.
From japan, won't be here until April 23rd. No-body will keep those bits in stock and everyone will have to get them from japan so i just said yeah and ordered them.

Can't decide on the white on the rear end. Wether it should sit flush with the bottom of the seat of sit a few mm's below.
Wether it should go past the bungie strap (big silver screw near drivers seat) and if it does how to bring it back, sharp point, rouned off etc etc.
Either way im leaving a gap between the white and the bottom of the fairing so i can put a 'babyblade' sticker there.

The screen is just something i thought off, still a little un-decided.

The front again1 im un-decided on for the same reasons as the rear really. Wether to spary the headlight surrounds white, black or leave them blue...

Engine casing is definitly going black.


I'm thinking of maybe having a telefonica (the checkered flag) style vinyl put of the middle fairings........


I'm going to be making a single seat unit for it, hence the rear seat being (roughly lol) the same colour as the fairings.



I need to be good at photoshop really but in i suck balls at it LOOL :(


Also the colour will be slightly lighter, those pics were taken before the re-spray.

Ahh thats shit man, theres always something holding you back ain't there, if its not insurance then it sprockets lol. Least its not too long of a wait, you can spend them 2 weeks caressing and polishing it ready for its first ride out. Lets just fucking hope its a sunny day! :banana:

I hate that, when you ring them, they say one thing and someone says another, its a real joke then they make you out to be the dick head! I had the same problem when ringing around for restrictors and then again when I was trying to get next day delivery on poly bushes.

I quite like the second pic with the white half way down, but then with it all would you put a sticker on the white?

Try the second pic but with the white not coming past the silver bolt.

Another thing I would do is to look at VFR / RVF / CBR paint jobs, pick out bits you like and then incorporate it all into one. As for photoshop I have no bloody Idea but Elementz is really good and some of the stuff you got planned there I'm sure he could knock something up for you in no time.

Maybe just a light smoke on the screen?

Is there not a cowl available like will the one from a VFR fit?

I do like the white on the front though, that looks bloody smart, send a PM to Elementz, he will hook you up with a PS.

Can you get a tint to them orange clusters? Or get some clear ones? They kind of draw my attention too much lol. Get a Honda badge on there too ;)

Another thought is maybe some NC2? stickers on the white too?

Maybe not the best thing to suggest, but the front fender, it was the same on my VFR, it kinda looked un-finished, I know theres no USD's to protect but I think an NC35 mudguard would look pretty good also.
